I made a few mistakes when ordering my time trial frame a few years ago that I'm looking to rectify. I'm sending the aluminum frame back to Cyfac to replace the head tube from a one inch utilizing a regular headset to a one and 1/8th or 1/8 to 1/1.5 with a hidden headset and possibly run internal cables. I have a one inch 3T A-Hero aero handlebar that I'm not looking to replace, but I will need to retro fit it so it can fit a 1 and 1/8 fork. Can this be done, and more importantly, where do I take it to get it done? I've been watching too many restoration videos on youtube, and it's convinced me that anything can be fixed and that nothing is impossible. I see this as falling into that category.

I would seriously advise against that....you would essentially have to bore out material that was designed to be there and could well be structural...or at least lead to a a significant weakening of the stem that would lead to failure.

I have never seen anyone advise doing this, either when actually working with component manufacturers directly or in common usage.

Just get a new bar...much cheaper than having your teeth replaced.

I was thinking maybe of expanding the particular area from 1 inch to 1 and 1/8th or having someone weld one in place that fits.

If you expand it, you won’t get even clamp force and the bolt holes won’t line up.

I can’t say for sure on welding on a new one, but IIRC, re-welding aluminum doesn’t work because of hiw aluminum is treated to finish it. And the money you would spend on that would likely cost more than a new stem / bar.

A Zipp Alumina Vuka base bar is ~$80, I think and is a great bar. Get a generic stem from your LBS for a few bucks and you have a pretty cheap solution.

I'm pretty much set on having an integrated bar/stem setup. I have found the Vision Metron TFA to my liking so I'll see about getting my hands on those. Either that or I'll scour Ebay when I get the frame back from Cyfac.

As long as I can find something that has a 1 and 1/8th compatible stem I'll be happy, just didn't want to get rid of a perfectly good TT handlebar that still looks kickass even after so many years.
